The problem was that the cutouts were slightly off plane. I can add in a bit of fuzzy logic so that the planes do not have to be exact (however I would prefer not to)

No leave the fuzzy logic alone. The file is just one mortised face from a 3d component I created a few years ago. The component had all its faces and looked pretty good to me. I’m guessing somehow I got the rotation out or maybe it’s something else. I’m going to go back and have a good look anyway.

GKernan (4).skp has been fixed. I used the flattening routine on the 2 mortises.

I went ahead and found the errors in the original component and straightened them out. I redid the file and once again started hitting failure to write DXF. I’ve managed to narrow it down to adding Pins that’s when it seems to fail. The same thing is happening to me in the file you gave me back.
Heres part of a new one that I redid. It exports ok as it is. Add a Pin to any group operation and the DXF fails to write? I just can’t figure it.

EDIT: I also just tried something completely fresh and that too fails as soon as I add the pins.
I added pins and it works as expected.

Hmm, I’m already running 1.0.7. Nothing with pins is working on my end. I’ll try to install it again see if that works.
Still nothing, tried a new template that didn’t work either. I’ll have to look further into it tomorrow.
Ian - when you do - open the ruby console before you try to save. Let’s see what that shows.
Also - if you could post a file that fails to export then I could analyze it. Your NoPins.skp file worked perfectly. Perhaps you can add pins and send it to me.
Do note that you should add pins AFTER grouping or making a component. The Pin needs to be part of the group or component to work properly.

This shows the creation of the above which then fails to produce a DXF. I try adding pins both inside and outside the outer container with a fail to write with both methods. I will send the ruby report of that fail via PM. I remove the pins and then it works.

You must think I’m winding you up.
So, I stripped some extensions to no avail with 1.07. Then repaired the SU installation to no avail with 1.07.
I know for a fact I were successful using 1.05. I removed 1.07 and installed 1.05. I can export fine with 1.05.
Then I removed 1.05 and installed 1.06. That does not work for me either with pins, so I’m sticking for 1.05 for the time being. It’s a mystery.
