3 out of 4 holes drilled properly. One hole has missing edges and wonkyness

I am trying to use Fredo Visuhole to drill some holes in a part I am making. 3 of the 4 holes drilled perfectly with no issues. This darn 4th hole is being a stinker. After drilling, there are missing facets and wonkyness. Any idea why?

What is going on?

It has to do with a lack of intersections in the faces. and where the vertices are. I opted to make a “drill” for the hole and make it and the ring solid objects. Then I used the Difference tool from Bool Tools 2 to create the hole.

What is the diameter of the holes really supposed to be in the final object?

80-81mm. I think I did 81mm on the other ones

What is this thing?

Haha. its a 10 degree angle mount for in ceiling speakers…

How big are the speakers?

FWIW, when I model for 3D printing I set the model units to meters and enter dimensions as if millimeters are meters. That helps to avoid the tiny faces issue you’re running up against in your model. Here’s an example.

The clamp end goes on 1 in. diam. tube. The other end is for 19mm tube. The screws are M6.

There’s no need to scale the model down before exporting the .stl. Just export using Model Units or Meters.
